The EGR valve recirculates exhaust gas into the intake to lower combustion temperature and reduce nitrogen oxides. It is also, by design, routing sooty gas through a moving component — which is why EGR valves clog, and why a failing one shows up as a running problem rather than an emissions one.

Stuck open or stuck closed?

The two failure modes produce different symptoms, and telling them apart is most of the diagnosis.

Stuck open
Exhaust gas recirculating when it should not. Rough or lumpy idle, hesitation, poor low-speed running, sometimes stalling.
Stuck closed
No recirculation at all. Often drives well but raises combustion temperature and triggers emissions-related faults.
Partially seized
Intermittent symptoms that come and go, typically worse when cold. The hardest version to pin down.
Electrical failure
The valve itself may be fine while the actuator or its wiring has failed.

The EGR and DPF relationship

These two are more connected than most owners realise. A malfunctioning EGR changes combustion quality, and poor combustion produces more soot. More soot loads the particulate filter faster.

This is why a DPF that keeps blocking is so often an EGR problem wearing a different hat. Cleaning the filter without checking the EGR is the classic way to pay for the same job twice.

Clean or replace

A valve that is simply carboned up can often be cleaned and returned to service. One that has failed mechanically or electrically needs replacing. Which you are dealing with is established by testing the valve’s actual operation, not by its appearance.

EGR diagnostics and solutions

Rough running, loss of power, an EGR warning or an engine management light does not prove an EGR fault on its own — boost leaks, airflow sensor faults and injector problems produce very similar symptoms. Diagnosis separates them before anything is replaced.

Sticking valve
Commanded position compared with actual position shows whether the valve is following instructions.
Carbon build-up
Where carbon has spread into the intake, cleaning the valve alone gives a short-lived improvement.
EGR cooler
Coolers can block with soot or leak coolant internally — a different repair from the valve.
Actuator, solenoid and wiring
The valve can be sound while its electrical or vacuum control has failed.
Airflow-related faults
Boost leaks and airflow sensor faults are ruled out so the EGR is not blamed for someone else’s problem.
